To update an item you need to make sure your SharePoint ID field in the form is getting set the correct ID for an existing item.

Did you change the form's schema when you updated it? My guess is that:
The items that don't open were created with an earlier version of the form
The form is not set to update existing XML in the Form Options > Versioning
